- Before touching anything, spent the first period systematically mapping the full production process — PLC logic sequences, operator workflows, hot melt pressure settings, and training gaps. What appeared as a single efficiency problem turned out to be four independent root causes stacked on each other.
- Addressing all root causes together — rather than the most visible one — moved machine efficiency from 85% to 94% within two weeks and reduced process time by 30%.
- Developed a conceptual FEA model in SolidWorks Simulation to analyze potential failure points and improve component reliability under real operating loads.
The judgment call: The efficiency number was a symptom, not the problem. Mapping the system first — PLC behavior, operator training gaps, pressure inconsistencies — meant the fix addressed causes, not guesses. That's what made the result stick.
